Sounds like it must go in as the firmware will not load, probably a glitch in the microprocessor's E/PROM.
I've programmed enough micros to know they do not always take a subsequent flash burn (i.e. another firmware update.). Things get stuck memory addresses and are sometimes defective on subsequent burns. One of my camera's had a bad firmware update off a BIN file and had to go in for a new processor. It had been through a couple of flash burns prior, but the third was the charm (Not!). Stuff happens.
